You should hear a pretty loud "clunk" when the solenoid engages... if not.. drive it directly with a wire from the positive battery terminal. No clunk... solenoid is defective or it is the type that does not ground internally to the frame. Try re-grounding it, as you have done originally, ...

If you look up in this thread about 5 posts you'll see some additional discussion on this. :) Bottom line: many starter solenoids do in fact ground thru their chassis and don't need an additional ground wire, but other's require their own ground, including AFAIK the garden tractor solenoid pictured....

Thanks! The foamy black stuff isn't just on the cap, its pretty much coated on the walls of the reservoir and alot on the cap. Ill see if I can post pictures and see what you think. K... that's new information. :) Headgasket...either leaking now, or did so in the past and the PO never quite got all...

White-grey nasty gunk on the oil filler cap could be the sign of a headgasket but more often than not this time of year is just normal condensation if the car hasn't had much highway driving to burn it off.

If your car's battery dipped a bit and reset your cluster you may have lost adaptation between the car's comfort module and your particular fob. There's lots of threads on TDIclub about how to sync 'em back up again...a "two key" method and a "using VCDS" method.

Some solenoids are grounded to the solenoid's frame automatically and so will ground if you bolt them to the ground... others need to be grounded deliberately with a separate wire. :D

To me, the one in your picture looks like it needs a separate wire i.e. two terminals are supplied for the coil.

Another possibility is that you have a clearance issue that's just on the edge when the engine is cold, but shows up once things have expanded a bit with heat. Always hard to diagnose noises over the internet...perhaps you can use an engine stethoscope or the "big screwdriver in the ear" t...

The other usual "oops" on the first rebuild is to not get the throttle assembly lever down into the control collar that rides on the plunger... you can check it by pulling the lid. It also sounds like you're guessing about the timing... might make sense to track down someone with the right...

When you measured piston protrusion to select the headgasket what readings did you get... and specifically was the reading for the piston you replaced dramatically different than the other three?

You have nothing to lose by trying it... but unfortunately the gasket only squishes once and the headbolts only stretch once... if it's breached now it's very likely to stay breached.
