For what it's worth the $400 I spent on a rebuilt pump from Jack was money well spent. Made the Rabbit run much stronger and more smoothly. It's been about 4 years since buying it and I'm still very pleased with the performance.

Without seeing it I would guess that changing the geometry on the belt might be risky and having one pop off while driving sounds like an opportunity for a bad day. personally I would use a piece of strait pipe with the appropriate expanded section to fit over the good part of the down pipe. If you have a local auto parts store that tests alternators I would take one or both to them and have them tested. At least eliminate that possibility. If they test good under load, I suppose you could try the exciter wire direct to the battery. Are you sure the main power wiring from alternator to ...

Interesting that you found more than one configuration but I guess I should not be surprised. I have never tried to press the bushing out on mine but the day may come. I'd like to take mine completely apart and see if I could get a machinist friend to bush the whole mess but his time is hard to come...

It is pressed in and the alternator normally doesn't have one in that spot, at least not on all the ones I have seen. You may be able to coax it to move in the bracket using a large C-clamp and a large socket or bushing. Possibly a torch to heat things up too.

Not sure why you can't get it out but you do need to disconnect the speedo cable first. I can get to mine less some skin by going up from under the dash. have not found a better way. Haven't pulled mine out in a while though. I assume you pulled the dash bezel/facade off (wood grain) already.
