Well the flywheel didn't appear loose. I snugged the flywheel bolts a little anyway.
Snugged up the bell housing bolts also.
Installed the starter again, still the same.

I'm not aware of any shims anywhere. I measured the distance from bushing to flywheel, and compared that distance with the snap ring on the shaft and bendix gear. It looks to me that they should mesh no problem. I replaced the clutch about 6 months ago, maybe the flywheel has worked loose somehow. A...

Quantum-man, Sorry for the confusion. I thought it was a wiring problem before I found my multi-meter. No the jumping didn't work. Well I just installed the rebuilt Bosch starter, and it does the same thing.
I guess I'll drop the tranny out and check out the flywheel.

Ad, Sorry I forgot to check for end play. It does have a little play. I would guess 1/32'' -1/16''. The gear turns easily in the direction it's suppose to. It turns harder the opposite way. Ok I think I fixed the video.
The Napa starter I had was indeed a cheaper version.
I ordered a Bosch today. I hope that is the fix. We'll see.
I would've never thought a off the shelf rebuilt could be so bad it wouldn't work.

Well the first one I got from Napa, which lasted about 4 months. Or at least that's when all my trouble began. Most recent one is a Duralast. This has never worked, and still didn't solve anything. But both do work when out of truck, on the ground, attached to jumper cables. Man that would be great ...

Fatmobile, Well I went and held the key for about 30-40 seconds and then felt for heat. Solenoid was cold. All wire and connections cold. It was a little warm on the end cap of the starter where the shaft rides. I pulled the starter off again to recheck operation. Put it on the floor, hooked up jump...

Yes I can rotate it around no problem. A couple spots a little tougher, but no problem really. I'm going to have get my boy to pull me to get it started, just to here it run again.

Volts are 12.7 before cranking. I what till after glow pugs go, then crank and get 11.5 volts at the starter terminal. Grounded at the starter/bellhousing bolt.
I thought that should be enough, maybe not.
